Wire Harness Taping Defects: Causes and Corrective Actions

Troubleshoot tape gaps, excessive overlap, wrinkles, lifted edges, bundle deformation, tension variation and unstable start or finish positions.

Do not diagnose wrapping quality from appearance alone. The accepted result should define coverage, overlap, position, bundle geometry and behavior after handling.

Separate tape, machine and harness variables

First run the same tape lot on an approved harness sample. Then run the affected harness with the approved settings. This distinguishes material variation from geometry or setup. On the WM-467 and WM-471, watch synchronization between wrap rotation and harness travel. With the WM-4110 handheld machine, standardize operator travel and angle.

Controlled correction sequence

  1. Preserve the failed harness, tape roll and machine settings.
  2. Confirm tape identity, storage condition and adhesive surface.
  3. Mark the required start, finish and overlap checkpoints.
  4. Observe a slow wrap cycle and identify the first deviation.
  5. Correct alignment or synchronization before changing tension.
  6. Change one parameter at a time and record the result.
  7. Re-approve after normal handling, bending and specified conditioning.

Questions engineers ask

What causes gaps between tape turns?

Gaps can result from excessive harness feed per revolution, tape tracking error, tension variation, bundle diameter changes or operator movement. Confirm actual pitch and tracking before increasing tape tension.

Why do tape edges lift after wrapping?

Possible causes include contaminated surfaces, unsuitable adhesive, excessive stretch, insufficient overlap, sharp bends, low application temperature or an unstable finish. Evaluate the production tape after the required handling and conditioning.

Can higher tension remove wrinkles?

Not reliably. Higher tension may hide a tracking or geometry problem while deforming the bundle, stretching the tape or causing later edge lift. Correct alignment and feed synchronization first.
